What Is “Nonwoven” ?
If you’ve used a face mask, a wet wipe, or a shopping bag, you’ve touched nonwoven fabric. But here’s the twist: it has no warp, no weft, no yarn, and no knitting. Traditional cloth requires spinning and weaving—two major steps. Nonwoven skips both. Fibers (or melted plastic) are laid directly into a web, then bonded together by heat, friction, or chemical adhesives. In 2022, China produced 8.29 million tons of it—over a third of the global total. It is the fastest‑growing sector in textiles, precisely because it doesn’t bother with “textiles” at all.
Meltblown: The Super‑Filter
Meltblown starts with polypropylene pellets, which are melted and extruded through tiny nozzles. Blasts of 200‑300°C hot air stretch the melt into microfibers just 1‑5 microns thick—some as fine as 0.5 microns. (A human hair is about 70 microns.) These ultra‑fine fibers create a dense, tortuous maze that traps bacteria, droplets, and particles. That’s why the middle layer of a surgical mask must be meltblown. The catch: it runs at only 1‑5 m/min, feels fragile, and costs $3,500‑5,500 per ton—two to three times pricier than other nonwovens. So you never see it alone; it’s always the hidden hero sandwiched between stronger layers.
Spunbond: The Workhorse
Spunbond also melts polymer, but it extrudes continuous filaments 15‑35 microns thick—much coarser and stronger. Air‑stretched and laid onto a moving belt, the web is thermally bonded by hot rollers. The result: tough, tear‑resistant fabric that runs at 50‑500 m/min (up to 1,000 m/min on high‑speed lines)—100 times faster than meltblown. That speed slashes costs to $1,700‑2,800 per ton. Spunbond is your grocery tote, agricultural cover, furniture lining, and outer layer of protective gowns. It’s cheap and sturdy, but stiff and plasticky—not something you’d want to wipe your face with.
SMS: Better Together
Real-world products rarely pick just one process. The classic SMS-spunbond/meltblown/spunbond-combines the best of both. Medical gowns use outer spunbond to block liquids, middle meltblown to trap particles, and inner spunbond for comfort. A surgical mask is the same: the outer layer repels splashes, meltblown catches viruses, and the inner layer absorbs moisture. Even many wet wipes pair a soft spunlace layer with a strong spunbond base. Single processes have weaknesses; clever combinations deliver performance without breaking the bank.
Not All Nonwovens Are Created Equal
Nonwoven is everywhere-masks, wipes, bags, filters, gowns—yet most people can’t tell meltblown from spunbond. Now you know: need filtration? Go meltblown. Need strength and low cost? Spunbond is your answer. And if you see SMS, you’re looking at a carefully engineered sandwich. Same “fabric” name, wildly different performance—and a five‑fold cost gap. Understanding these routes won’t make you a textile expert, but it will make you a smarter buyer.
